Marching season is coming up and I'm planning to have my marching show music mp3s playing through my mp3 player all day so I can really sink in the music. However, I don't want to make myself go crazy, so how much is too much?

You'll know before it happens! Since it's a bunch of songs instead of just one, it shouldn't be a problem. You've got a great idea there. What would Really make you go crazy would be being unprepared, or having to learn it in a rush because you Had to.
Research shows the benefits are greater when you take breaks. Like, at least 5 min silence every half hour.

Depends on the song and your love of the band. For instance Avenged Seven Folds "Welcome to the Family" has 305 plays of my tunes and I have had the song for just under a month. Hollywood Undead "No. 5" has 1,300 or so plays on my tunes and I have had it for about half a year. But then I have songs I can only listen to once in a while... My advice, make a long play list, 15 songs for every hour or so, so if you think you will be going for 8 hours have around 100-140 songs on your list, or if you want to hear them more than once, shorten the list to around 60 songs. It's all up to how much you like the songs you pick. Also randomize the play list if you can, that way you don't try to memorize the order.

Depends on how much you love the song. The songs that i truly love i could listen to for hours and hours on end and still love them just as much as i did when i started listening.
